Warehouse Operations: The Core Flow
A warehouse transforms the flow of goods between supply chain nodes. The standard inbound → storage → outbound flow:
Inbound (Receiving):
- Advance Shipping Notice (ASN) received from supplier
- Truck arrives; dock door assigned by WMS
- Goods unloaded, counted, and inspected against PO
- Labels (license plate numbers) applied; WMS generates put-away task
Put-Away:
- WMS directs the forklift operator or robot to an optimal storage location based on slotting rules: product family, ABC velocity, temperature zone, hazmat segregation
- Location confirmed by barcode scan / voice / RFID
- Inventory record updated in real time
Storage & Replenishment:
- Reserve storage (bulk) → forward pick locations (fast-access)
- WMS triggers replenishment from reserve to forward when pick face reaches minimum quantity
- Cycle counting tasks generated automatically by WMS on a scheduled basis
Outbound (Picking → Packing → Shipping):
- Order released to WMS; WMS generates pick list / wave
- Picker confirmed picks by scan; short picks flagged automatically
- Packing slip, carton labels, and BOL generated
- Shipping confirmed; ASN sent to customer; ERP inventory decremented

Inventory Optimisation: Safety Stock and EOQ
Economic Order Quantity (EOQ) minimises the total of holding cost and ordering cost:
EOQ = √(2 × D × S / H)
Where:
- D = Annual demand (units)
- S = Order/setup cost per order ($)
- H = Annual holding cost per unit ($/unit/year)
Safety stock protects against demand variability and supply lead-time variability:
Safety Stock = Z × √(σ²_LT × D̄² + L̄ × σ²_D)
Where:
- Z = service-level factor (e.g., 1.65 for 95% service level)
- σ_LT = standard deviation of lead time
- D̄ = average daily demand
- L̄ = average lead time in days

Reorder Point (ROP):
ROP = (D̄ × L̄) + Safety Stock
ABC–XYZ Analysis combines ABC (value/volume) with XYZ (demand variability: X = stable, Y = variable, Z = erratic) to tailor replenishment policies. High-value/erratic (AZ) items warrant statistical safety stock; high-volume/stable (AX) items suit kanban.
